I found a good deal on some parts so this build will be starting some-what prematurely.

Goal: To keep the dodge reliable and increase ride quality on and off-road performance... Not a trail-rig beater. 3 inch lift and 35-37 inch tires

Parts that will hopefully be in Monday:
Carli control arms
Thuren 3 inch front coils
Carli high mount steering stabilizer
Carli front dif gaurd
2010 Mopar t-type steering upgrade

Parts I'm looking for (please let me know of any deals you might come across):
-Adjustable trac bar
-Sway bar or sway bar end links (a quick-disconnect sway bar would be ideal)
-Shocks - leaning towards Fox 2.0 reservoir or something else rebuild-able and revalve-able but really need to find a deal here
-Rear leafs or maybe a mini-pack
-bump stops
-limiting straps
-Plate steel for shock towers
-lockers (last step)
-37inch tires and wheels
-Front and rear bumpers


First order of business is to fab up some new shock towers something like this:

I'd like to have a race truck but that's not the direction I'm going, or can afford, however I do think I'll build a bumper similar to that design.

The one from core looks a lot easier to bend, but I do like how the first one matches the body lines.

I think I have a line on some Fox 2.0 reservoirs for $300, does anybody have any experience with re-building and or re-valving?


or should I hold out for some for some 2.5's? I'm thinking 2.0's should be plenty but they seem to be on the bottom end for the desert guys

Really? Wouldn't they be better than bilstein 5100's which would be better than the stocker. It's not like I would be jumping... much:flipoff2:. I think where the 2.0 fail is with heat dispersion and being in Texas I doubt I will have much any extended periods of abuse.

Most people say that for the front (coil sprung) remote reservoirs are perfect and external bypass for the rear. Something to do with spring rates and some fancy physics-type math/magic.

If that's what full size recommends I should probably do the opposite...

I don't have $1000 per shock budget so bypasses are out of the question. Once again I'm not racing or jumping so I'm really on the fence about which shock to go. When you get into needing 2.5's it looks like axle trusses are highly recommended and I'm not ready for that stage yet .

Basically where I'd like to see my truck at and this is with Fox 2.0's and a quick disconnect sway bar (kinda boring):

Thinking about building a front bumper similar to this but extending the front further away from the grille and adding small hoop with lights then closing off the bottom with a skid plate.?

Any body have any experience with the pro tools build-your own bender?

it doesn't have to be big and heavy but if you slope the skidplate away a little you could hide a winch behind the skidplate

Adding a winch would add a minimum of 150 lbs to the bumper and $2000+. It is not an option in the near future.

I am not a fan of anything 'prerunner style' on a 1 ton pickup.

I guess I am thinking a bumper with more utility would be better for the camping/kayaking/fishing/beach driving/hunting/shilohridging you would be doing in it.

Utility will be holding lights/recovery points, receiver hitch and being lighter with more ground clearance than what I now. I'm building a 8,000lbs winch mounted on a receiver hitch that will fit in the tool box right now, but its primary use will be for dragging **** onto trailers.

Don't 16,000 pound Warns cost about 2k? I'm all for having a winch when I find a good deal but it is not a primary concern.

The truck is being built for hauling kayaks, boats and camping. Also I'm mainly just collecting parts right now as good deals come along

I have the Chinese version of that and have spent 11 bucks so far. I'll want a bigger winch than 9,0000 lbs if I'm going to spend real money.

Me and sparling spent most the day doing some maintenance on the dodge and fixing Zach's busted winch.


She ain't pretty but she'll do, still needs the 2 inch tube and welds finished.

Who helped you bend that rebar? Looks all crooked and it's too weak. Should have used chromoly tubing.

adjust them, as long as you do it to speck then your fine. they are designed to be adjusted as part of the maintenance schedule.

Almost done! Fenders need to be trimmed for 37's and the bump stops are stuck half way in their retainers but I can drive to school tomorrow, I'll post more pictures tomorrow.

I'll get more pictures when I get a few loose ends tied up.

So far:

Front:
3 inch Thuren coils
3.0 fox shocks valved by KORE
KORE sway bar and track bar
Carli control arms, high mount steering stabilizer and diff gaurd
2010 Mopar steering up grade (T-type)
Hydraulic bump stops
limiting straps

nets just shy of 11 inches of travel

Rear:
Deaver leaf springs (~1 inch raise)
3.0 fox shocks valved by KORE
Lowered factory bumps 2 inches

not sure on travel yet but it's somewhere south of 11 inches

Left to do:
Clearance front fenders for 37's
modify and install inner fenders
find some bumps for the rear
Maybe work on some rear air bags

Then onto bumpers, skid plates etc

Actually yes, I'm really impressed with the S&B intake and 5 inch exhaust. Less turbo lag and more power, as calculated by the butt dyno.

Yes, it still smokes btw, you can't see if from the cab though. It looks like your transmission is blowing out smoke when you accelerate.

The sway bar is way stiff, which makes for excellence street manners and faster corners but sucks on the RTI ramp. I'm still thinking about getting Thuren's quick disconnect when they come out.

I've always run a turndown on the old dodge. I think it cuts down on the noise some, and if there were any smoke, it's sends it down and spreads it out, making it seem like less than when it is billowing out a side exit. Funny thing, old Edge stuff could since boost and not add fuel until there was enough air, doesn't seem new stuff can do that.

I'm thinking the new smarty tunes are suppose to reduce smoke even more, but I'm very pleased with how my truck is running and how quickly the smoke cleans up, even at full throttle, I'm not sure if I will be updating anytime soon.


Also, on this website, it says they must be run body side up. Yours are mounted shaft side up. What that means I have no idea but maybe it has something to do with why one of them doesn't work.

I've read that, but the way I have it set up is how carli recommends so I'll need to do more research. I'm pretty sure the weak one is just low on Nitrogen, which I'll be checking soon.

I took my truck over to Firestone today to get it aligned but they said it was too big and recommended Chop's, has anybody used Chop's before? is it a decent shop? Last time I replaced the steering I did the alignment myself and it worked really well, but figure I'll let someone else check it over this time.

The front springs are listed as 3 inch over stock with a factory bumper and the rear springs are listed as 1 inch over stock (no blocks).

The inner fender was kinda a hack job being that so much had to come off the bottom and I was running late for a ring dunk, but I plan on making a patch that covers the gap between the outer fender and cab.

I plan on running these HID bulbs in some Hella 500's in place of the factory fog lights but I have two questions. What is the dual in dual out harness ($12.50)? Also I'm thinking of using the error corrector, which is basically just a resistor to trick the computer into believing a regular 55 watt bulb is in place, but is it necessary if I use the 55 watt HIDs? I wouldn't think so but it seems a lot of people have problem running HIDs through he factory cpu.

Would it be possible to run 4 lights off the two factory fog lights? In example taking a power wire from the fog lights to turn a relay on and having the other 2 HIDs powered straight from the battery through the relay.

If Sam ever brings his JD2 bender down could 2 inch .175 wall tubing be bent using the manual pull arm? Or any Houstonians want to help me bend a couple pieces of tubing?

If you do not want to go through all that, I remember back in the day when I had the cheapo Hella 500s. I replaced the 55w bulb with a 100w bulb. Good differenece for cheap and no extra wiring.

Have you adjusted yoru headlights yet? Or are you that guy?

You shouldn't need the error corrector. That's (usually) only for ****ty Japanese vehicles. Your truck should be plug and play. And it's not the wattage that messes with the CPU, it's the voltage.

From what I've been reading dodges are not plug and play, most seem to get around the issue by adding a resistor (I think 50 ohm) in addition to the supplied ballast, I just figured that is what the error corrector was. I know V=IR, but why is there a voltage issue? What volts do HID run on and how do people over come the issue?

When I had put HID bulbs on the H3, it was a pretty easy plug and play job. I put the same kit on my 08 Dodge 1500 (they're both 9008/H13 bulb size) and there were no sensors thrown. From what I've heard through other people running them, the only cars that had problems running without the "check error fix" were Suzuki, Nissan, etc.

Question was why is there a voltage issue if the supplied ballast is used? I realize that cummins owner might not be the smartest people but a quick search on CF will reveal hundreds of "why don't my HIDs work" threads. Either way I'll be ordering the kit this week

Back to a somewhat serious discussion


I'm on the fence as to what tire option to run, 35inch Grabbers or 37 inch Toyos.

The grabbers:
Higher load ratting
better ride
Quieter

The Toyo's:
Probably need to go to 4.10's and add a steering box brace
louder
But all the advantages of bigger Tires
look cooler -pimp-


Looks like new 4.10's (or 4.56's), install kits and a true track for the front would run around $1500, however I'm undecided if it is worth dumping any money into these axles.

I think 35's on the new wheels would look fine, and a **** load cheaper

gears will still be $1000+ so might as well do the true track too...

edit- ****ing **** I remember why I quite modifying trucks....

i agree that the 35s on the new wheels would look ok, but you just lifted your truck and it looks awesome with the 37s on it... and you need 4.10s anyway, just sack up and ****in do it man :gigem:

Edit: oh and you already chopped sheet metal off of your truck for 37s, so may as well run them

This is what I'm leaning towards, it'll let me get my bumpers built and the rear suspension tied up (maybe air bags); However the 35's will probably need replacing this summer.

Single wheels can't really hold enough to need bags. Just load the trailer right. Never supposed to run bags empty, so they still make a stiff 3/4 ton suspension stiffer.

Going from 35's to 37's seems to have a lot bigger effect than 33's to 35's. I guess a set of gauges is in order but with the rpm's lower from the 37s I can only imagine a lot hotter egt's and trans temp. All this is kind of speculative now though and honestly the 35's I have are just a lot street tire.

Carli makes a pretty nice air-bag setup for the long travel trucks, and my plan was to try to duplicate that, but it is not a priority.

Remember your motor and trans are the same as what the hot shots use to tow heavy everyday, it'll still just be idling along in your truck. Thing that will kill your motor is when an injector goes bad. Any hint of it not idling perfect take it straight to a shop.

I know and I might be making a bigger deal about the 37's than necessary, I was just really surprised with the ride difference.

I had 35" and then 37" DC FCII's on my F250. Rode very well with either. Would look into those in 37s. They actually clean out well in mud though they do not look it, and grip a wet road like a stock tire, and last long. My 35s made it over 50K miles. Bad news is about $400 each new for 37s.

Update

I put about 900 miles on my truck this weekend with the 37's

Two hand calculated mileage reports of 16.5 and 16.1, looks like about 18-ish on flat highway and about 10 in the cities. This was with the smarty jr on the 3rd power level (~100hp).

The heim on the KORE track bar started making some noise so it needs to be replaced. I am not impressed with this track bar at all as it seems to be flexing with the 37s so I have 3 options:
-replace hieim joint
-bend a new one out of heavier tube
-buy a new one from thuren

* I noticed the flexing when it was parked and someone else was turning the wheel


Overall i am very happy with the lift and ride, I'll be swapping the 35's onto the new wheels until the next stage in the build is complete.

Next steps:
-Gauges (going on soon)
-bumpers
-brake upgrade (probably just EBC pads, factory stuff is getting old anyway)
-track bar gets fixed
-rear gets bumps and straps

I got the Carli track bar in today, it was a pain because the axle brackets were sucked in from tightening the bolt so much to get the KORE track bar tight.

Overall this is a huge upgrade the front end is a lot tighter and no more bump steer. The old KORE track bar was 1 3/8 inch tubing where the new Carli one is 1.5 inch tubing. Also I went back with the 14mm bolts on the frame and axle

now all I need to do is re-center the axle, I swear I measured 3 or 4 times and it was 39 and 1/8 inches long however the steering wheel is off center and the axle is too far driver. Hopefully I can just take it off at the frame and legnthen it a bit and it should be fine.

Put ~700 miles on my truck this weekend, Fuel consumption was a little high due to just hauling ass but got almost 12 towing Sam's buckwheat and ~15 unloaded.

The 37's are staying, turns out most of my issues were caused by tunning and have now been fix. Better drop hitch, air bags and gears will still be going on in that order. It's easy to see some hotter EGT's with the lower cruising RPM's, but that's just fixed by speeding up :D

Couple pictures from the bumper I'm building. The brackets are 1/4 inch plate, would welding d-ring tabs to the front face (indicated in red) suffice for tow points? Also where is a good source for an aluminum skid plate? 3/8 or 1/4 aluminum plate?

John- I'll be putting a receiver hitch behind the skid plate, but have no plans or really any want for a winch in the front bumper. As soon as I have the means to bend 2 inch tubing I'll be making another one anyway

Yeah we have a 1" punch. The rule is you cannot punch anything that is thicker than your holes diameter, so 1" punch can do 1" material, but 3/4" can only do up to 3/4"

Got the lower skid plate finished up, excuse the crappy cell phone picture. I wanted something strong so I used some 3x 1/4 inch angle that I had and I might end up reinforcing where I notched for the transmission lines, but I'm a little worried of it just holding mud and water. Not exactly sure what or if I'm going to do anything about it.

Steering box is taking a ****... or should i say piss. It's leaking a lot from the lower seal. Options:

1 buy seal kit ~$30 - I've never done this, how much work is it?
2 re-manufactured box ~ $200-300 - Advanced has one on their website for $130 but I think it is discontinued, if I can get it I'm going this route.
3 Upgrade to a Delphi box with hydor assist ~1100 http://www.pscmotorsports.com/03-08-dodge-2500-3500-extreme-series-steering-kit-1794.html - this seems Ideal but is steep

Air down the 37's is a complete pain in the ass, are there any good options for an electric air compressor for the truck? Also isn't there something I can screw on the valve stem and it will release air up to a certain pressure? The internet is ****ty were I'm at so searching sucks.

I always carry this small craftsman compressor that plugs into the cigarette lighter, but it's just not cutting it.

I don't think the compressor is worth $130 more.

On the deflator you asked for all four at once automatically. Personally those aren't the ones I use, I LOVE my ARB tire deflator. It will run you a bit more then the VAIR but the idea behind it is you remove the core inside of the thing that screws on to the stem and I can air down from 32 PSI to 10-12 PSI in about 15 seconds accurately and easily. I highly recomend it if you are going with a single deflator with a gauge.

The battery on the jetta is completely buried under some plastic box assy ****. So I'm gonna say no, they don't need to be ventilated, but I could be wrong.

As far as best wire gauge... Get whatever you can afford. 1/0 is probably your best bet, but **** ain't cheap

I used 2/0 welding lead for my battery cables on Pigpen. It is really fine strand so it bends easily and the insulation is plenty durable for vehicle use. If I remember right its a little cheaper than actual battery cable too.

I was wonder if there is a (general) way to calculate load over distance. I remember something of this sort when I was running power to my shop years ago but have since forgot and am too busy to dig through all my old stuff now.

For instance I know the batteries have 1000 cca and wire will span a distance of x what cable would be adequate and then run something bigger.

Most 2/0 welding leads have a 250 amp max rating, so how does that handle long starts or winching?

8.1 doesn't have long starts and it handles the front 8274's load just fine. I think I calculated it before buying and it was adequate. The leads are ~12 ft or so.

FWIW the battery box (as NHRA rules required for in cab mounts, IIRC) I used when I relocated the battery in my RX-7 was drilled with a vent hose. Also, the box I helped put in my friends car also came with a vent.

Well I traded my nas-truck for a plush riding trail-truck now. Got my steering brace on and lost the sway bar and I'm working on quick disconnects. Front should be good until hydro assist, but that will be down the road.

Turns out the .5 inch front stretch and 1 inch rear stretch fits the tires near perfect but a little more trimming will be necessarily on the front inner fenders. The limiting factor now is rear droop so a shackle re-work will be sooner than later.

Met up with John today at down south off-road park, it was a quick trip and doesn't even warrant a write up. drove down to the beach, one small lame trail and a dry-ish pit. Definitively suggest the club making a trip out there though. I got some footage with a go-pro but it didn't turn out that great, I'll get it up later and the inner fenders need a lot more trimming.

I think the rear end of my Fourtrax is about to blow up.

It was fun. Would be a great place for a day trip. The place was pretty clean and the beach was sweet. Lots of sandy stuff. Would be more fun if it was a little muddier.

It is maybe 1hr 45min from CS. Easy drive on a Sat/Sun morning.

Couple of weekends ago Me and 2 buddies went the 60 miles down the Padre National sea shore for 3 days of fishing and camping. Trip was great, fishing not so much. Truck performed great even though our kayak trailer, with minimal ground clearance, turned into a 1500 lbs rake in the soft stuff.

Well I'm still not sure if I have an injector problem or just the cp3 being loud. The injester have been tested good in the truck and I have fresh oil in it and I'll monitor the level to see if there is any increase.


Until then I think I'm going to truss the front axle, Should I make a jig to keep try to prevent axle warp? or what's the best way to ensure there is no axle warp?

So I just can't quite bring myself to build a trail rig and think it's about time for stage 2 on the dodge.

Stage 2 goal: improve tow-ability, recovery and protection

Stage 2 parts list:
-4.10 gears and rear locker (detriot or yukon)
-Winch (Warn 12,000 lbs VR series)
-2.0 hydro-bumps for the rear
-rear air bags
-Dynatrac ball joints
-New spicer u-joints
-Premium Dimpled brake rotors and pads

Stage two plan of action:
-secure parts
-truss the front axle
-instal gears, locker, ball joints and u-joints
-either new front bumper or modify existing to fit winch
-rear bumper and bottom bedside trim
-low-profile sliders
-fuel tank skid plate
-relocate batteries
-new intake
-Finish it back on a set of 37 inch Toyo's

I say save your money on the headlights and do your own. As for the grille, the only thing wrong with yours is the chrome is peeling right? If that's the case I'd take it off, sand the f**k out of it, and take it to a body shop here in town and have them sand it spray it black or color match it to your truck.

If I could find just a black replacement grille I would buy that and be done. Sanding all the chrome off and painting would be way too much work / money than it's worth. I'm not completely serious about the head lights and don't like the "smoked" lenses but do kinda like the titanium housing...

The smoked lenses are stupid, the titanium background is cool. Just do what I did to my headlights. Did them over a year ago and still no chips or leaks.

And paint match grilled are generally in the trim package that is one above the base model and way below top of the line.
